Abstract
This report presents a comprehensive overview of the internship undertaken
at the Investment Casting Faculty. The primary objective of the internship was
to gain practical experience and deepen theoretical knowledge in the field of
investment casting. Throughout the internship, various aspects of the
investment casting process were explored, including wax pattern creation,
mould preparation, metal casting, and post-casting treatments.

During the internship, I was involved in several hands-on projects that


provided invaluable insights into the complexities and challenges of
investment casting. Key learning outcomes included an understanding of the
importance of precision in mould making, the critical parameters affecting
casting quality, and the techniques employed to minimize defects.

The report also discusses the application of quality control measures and the
use of advanced technologies in enhancing the efficiency and accuracy of the
casting process. Additionally, it highlights the collaborative efforts within the
faculty that contributed to a supportive learning environment.

Overall, this internship has been instrumental in bridging the gap between
academic knowledge and practical application, equipping me with the skills
and experience necessary for a career in the investment casting industry. The
experience gained has not only enhanced my technical proficiency but also
provided a solid foundation for future professional endeavours in this field .

1. About the Company:

base Alloys (Inconel’s, Monel, CZ 100), Co base alloys and wear resistant alloys and non-
ferrous alloys. Amtech holdings have pass on out to creatively make active an operation of
unique Materials Process Engineering to produce cast parts exclusively for Corrosion /
Chemical Industry, Pharmaceutical Industry, Marine, Defence, Food, Beverages, Building
Hardware / Space Frame, Process Engineering etc., using tightly controlled repeatable
manufacturing methods.

1.3 Quality Control


We operate a modern, fully staffed laboratory equipped with the latest equipment to verify
that all incoming as well as finished products are as per specifications. We do online checks
of every heat of molten metal meets our customers’ requirements. We also checks Tensile
property , Hardness , Impact, Casting Soundness (Dye Penetrate, Magnetic Particle ,
Radiography Test) etc.

We also do have all the in house facilities to checks all incoming raw material like Waxes,
Colloidal Silica, Ceramic Stuco, Zr Sand, Zr. Flour. In same we do test like Sp. Gravity,
Gelling Test, Scratch Test, Sieve Analysis, Ph, Viscosity, Ash Content etc.From the testing
of incoming metals and the control of alloys, to constant manufacturing controls and non-
destructive testing, every step of the investment casting process is closely monitored and
recorded as per ISO 9001 systems.Our process ensures the production of world class
precision investment castings for our valued customer.

2. Exploring the Stages of Investment Casting

2.1 Wax Injection

The process begins with production of a


heat disposable pattern. This pattern is
usually made by injecting wax into a metal
die. Pattern is injected in Horizontal

Cooling system is provided to reduce cycle time and to achieve dimension control of
Pattern. For very close dimension control pattern resting gauges also used.

2.2 Pattern Assembly

The wax patterns are attached by the gate to a central wax runner system. The runner
system is called a sprue. Patterns, runners,
and pouring cup compromise the cluster or
tree. Radius is provided to all joints between
pattern and runner. Same checked thoroughly
before coating to avoid rejection due to sand
inclusions

2.3 Shell Building

The shell building technique involves dipping the assembly into a ceramic slurry and then
into a bed of extremely fine sand. After drying, the process is repeated. Up to 4 to 6 layers
may be applied in this manner. All Shell dried
in Air Conditions in close range of temp. (22 –
26º C) & Humidity. We also used Organic
Fiber in secondary slurry bath to reduced cycle
time and no. of coats. It also helps in
improvement of permeability of shells.

2.4 Dewax operation

Completed shell is placed in a steam


autoclave where the pattern melts and runs
out through the gates and pouring cup. Auto
clave dewaxing operation maintain quality
of wax compare to convensonal dewaxing
process.

2.5 Shell Pre Heating

The ceramic shell molds must be fired to burn


out the last traces of pattern material and to
preheat the mold in preparation for casting,
usually in the range of 800 to 1100 degrees
centigrade. Amtech use rotary hearth furnesh
with three burners which gives very much close
control in shell temperature.

The preheated shell is filled with molten metal by gravity pouring. As the metal cools, the
parts, gates, sprue, and pouring cup become one solid casting.

2.7. Gate/Riser Cutting

After the metal solidifies and cools, the ceramic shell is


then removed by vibratory methods or water blasting

Casting to be shot Blasted to remove all small ceramic particles.


Amtech also can supply casting with glass bead blasting or sand
blasting if customer require.

means of a cut off wheel or weld cutting

grinding.

Casting is Heat Treated as per Specifications in 1 ton.

3. Practical Insights and Learnings in Investment Casting

3.1 Objectives of the Internship

• To understand the investment casting process and its various stages.


• To gain practical experience in a manufacturing environment.
• To learn about quality control and inspection methods used in investment casting.
• To develop skills in working with industry-specific machinery and software.

3.3 Overview of Investment Casting

Investment casting is known for its ability to produce parts with excellent surface finish,
high dimensional accuracy, and complex geometries that would be difficult or impossible
to achieve with other casting methods. It is widely used in industries such as aerospace,
automotive, medical, and jewellery manufacturing for producing components that require
high precision and detail.

Investment casting is generally used for making complex-shaped components that require
tighter tolerances, thinner walls and better surface finish than can be obtained with sand
casting. The distinguishing feature of investment casting is the way the mould is made. A
pattern of the part is made with wax, which is then dipped into fine ceramic slurry that
contains colloidal silica and alumina. The mould is dried and heated inside an oven to melt
out the wax leaving behind a ceramic shell mould for casting. The investment casting
method, also called the lost wax process, is used for precision casting of aerospace
components such as gas turbine blades. The investment casting of aluminium alloys results
in lower strength than sand castings, but offers tighter tolerances, better surface finish and
the capability to produce thin-walled sections.

3.4 Learning Experiences

What I learned:

1. The atmosphere of the industry:


During my internship at the investment casting industry, I observed a highly
structured and professional environment. The workspace was meticulously clean
and organized, reflecting the precision required in casting processes. The company

culture fostered a sense of teamwork and collaboration. I noticed open lines of


communication between different departments, which facilitated a smooth
workflow.

2. The making of wax patterns

Wax patterns are crucial in the investment casting process as they form the basis of
the final metal parts. I learned that the creation of these patterns involves several
steps:

• Injection Molding: Wax is injected into metal dies to create the desired
shape. This step requires precise control of temperature and pressure.
• Assembly: Individual wax components are often assembled into a larger,
more complex pattern. This might involve welding wax pieces together or
attaching them to a central wax tree.

I had the opportunity to work with the injection molding machines and assist in the
assembly of complex patterns. I also learned about different types of waxes used, such as
pattern wax and sticky wax, and their specific properties.

3. The purpose of riser and gates

Risers and gates play a crucial role in ensuring the quality of the final cast parts.

• Risers: These are reservoirs that hold excess molten metal. They feed the
casting as it solidifies and shrinks, preventing voids and ensuring complete
filling of the mold. I learned to calculate the optimal size and placement of
risers to ensure efficient feeding.
• Gates: These are channels that direct the flow of molten metal into the mold.
Proper gating design is essential to control the flow rate and minimize
turbulence, which can cause defects. I assisted in designing gating systems
and learned about different gating techniques like bottom gating and top
gating.

Understanding the design and purpose of risers and gates helped me appreciate their
impact on the final product's integrity and quality

4. The building of moulds

Mold building is a critical step that requires precision and attention to detail:

• Shell Building: The wax pattern is repeatedly dipped into a ceramic slurry
and coated with fine sand. Each layer is allowed to dry before the next is
applied, building up a strong, heat-resistant shell.
• De-Waxing: Once the shell is complete, it is heated in an autoclave to melt
and remove the wax, leaving a hollow ceramic mold.
• Firing: The ceramic mold is then fired in a kiln to remove any residual wax
and harden the shell.

I participated in the shell-building process, learning about the properties of different


ceramic slurries and sands. I also observed the de-waxing and firing processes,
noting the critical parameters that ensure mold integrity.

5. The generation of molten metal

Generating molten metal involves several key steps:

• Melting: Metal alloys are melted in furnaces, such as induction furnaces,


which provide precise temperature control. I learned about the different
types of furnaces and their specific applications.
• Pouring: The molten metal is carefully poured into the preheated ceramic
molds. This step requires skill to ensure a smooth and controlled pour,
minimizing the risk of defects.
• Cooling: The filled molds are allowed to cool and solidify. The cooling rate
can significantly impact the metal's microstructure and properties.

During my internship, I assisted in the melting and pouring processes, observing


the importance of temperature control and the use of protective equipment to handle
molten metal safely.

6. The production of parts:

- The final stage involves the extraction and finishing of the cast parts:

• Breakout: Once the metal has cooled, the ceramic shell is broken away to
reveal the rough casting. I learned various techniques for shell removal,
including mechanical methods and high-pressure water jets.

• Finishing: The cast parts undergo various finishing processes such as


grinding, machining, and surface treatment to achieve the desired
dimensions and surface quality. I assisted in these processes, gaining hands-
on experience with different finishing tools and techniques.
• Inspection: The finished parts are subjected to rigorous quality control tests,
including dimensional inspection, non-destructive testing (NDT), and
metallurgical analysis. I participated in some of these tests, learning how to
use different inspection tools and interpret the results.

Working on the production floor, I witnessed the entire journey from raw material
to finished part. This experience highlighted the importance of each step in ensuring
the final product meets the required specifications and quality standards.

3.5 Skills Developed

• Technical skills in operating casting machinery and tools.


• Analytical skills in quality control and defect analysis.
• Problem-solving skills in addressing production challenges.
• Teamwork and communication skills from working with supervisors and
colleagues.

3.6 Challenges Faced

During my internship at the investment casting industry, I encountered several challenges


that tested my abilities and provided valuable learning experiences. Here are some of the
key challenges I faced:

1. Adapting to the Work Environment

• Initial Adjustment: Transitioning from an academic setting to a professional


manufacturing environment required a significant adjustment. The fast-paced and
detail-oriented nature of the work was initially overwhelming.

2. Learning Technical Skills

• Complex Machinery: Operating complex machinery such as injection molding


machines and induction furnaces required a steep learning curve. Understanding
the controls and ensuring precise operation was initially difficult.
• Precision and Accuracy: Achieving the required precision in tasks like creating
wax patterns and building molds was challenging. Any minor mistake could lead
to defects in the final cast parts, so attention to detail was crucial.

3. Understanding Technical Concepts

• Metallurgy and Material Science: Grasping the technical concepts related to


metallurgy and material science, such as the properties of different metal alloys
and their melting points, was challenging. This knowledge was essential for
understanding the casting process.
• Design Principles: Learning the principles behind the design of risers, gates, and
molds required a deep understanding of fluid dynamics and thermal properties.
Applying these principles in real-world scenarios was complex.

4. Problem-Solving Under Pressure

• Troubleshooting Issues: Encountering and troubleshooting issues in the casting

generation, and parts production, I gained a comprehensive understanding of the precision
and expertise required in this field.

The challenges I encountered, from adapting to a demanding work environment to
